Well, how about an interest poll to see if people want to enter? People who want to enter tournaments will more than likely only vote yes in a poll than reply in the thread about their intentions.
Unless you already did put a poll up and you took it down, in which case, sorry for being ignorant.

I suppose, if RA3 is any good, we'd become an 'RA' community and then we can have a whole new focus. If we can't rely on RA3, then I'm not sure. RedAce's idea is good if everyone else gets on board with it and I suppose there may be a divide based on the metagame.

From an objective moderator stand point, you can't just base your actions on what affects you personally or because you have a grudge with one member. I'm sure an argument to this is 'but it's Andy, it's okay'. No, it's not. Besides: the rules would probably end up getting rid of andy anyway

I would be really surprised if anyone, let alone a team of 4 people would build a GHW. 5000kgs seemed to be too much for No Holds Barred. Also, it will seem extremely really unfair to the builder in the team because he has to make the 10,000kg robot. Fair enough, it may be the designer's fault if he can't make a GHW with the plans he gave the builder but the heaviest work load, by far, will be with the builder. Also, the AI guy will have the easiest job in the world. Just copy and paste the AI from a previous robot and you've done your 'fair share'. See how that compares to what the builder has to do. Skinner (painter) may have a tad difficulty making a giant canvas that will be the GHW's chassis look nice but I'd imagine the robot will be drowned in components, so I doubt anyone will see the chassis anyway (unless you intend the painter to skin the components, too, in which case he may have a significant role/work load within the team.)
I know all of these points have no suggestion on how to balance it out and fix it but I just wanted to say that so you can consider the possible problems with this type of tournament and why people may not enter. Even if the weight class were knocked down a few notches, people like the AI guy will still have little to no job at all.
Also, yeah, 4 UHWs took a while to load the match and I had some crashing issues (I had to use the pause button to open up some of the robots in the workshop, an' all.) Maybe consider doing a smaller weight class. I'd recommend HW so that the builder doesn't have too much work compared to everyone else but, I suppose UHW might work, if you still want to go with the giant robot mashup idea.
